I have finally removed my sender & disassembled it. I can see the wear mark on the sender & confirmed with a multimeter that I have a number of dead spots.
I bought an NOS Orion sender on eBay ( $170 ) because they looked very similar. It arrived today so I disassembled it. Very close but not close enough to make work.
HOWEVER, the pointer attached to the float that scratches along the track is longer than the standard Escort one by quite a bit. I was able to bend it to shape to move along the upper, unworn portion of the track.
The standard Escort one will need to be pried off & the Orion one will need to be pressed on. It's just a plastic sleeve pressed onto the float arm.
I then verified via a multimeter that I have a 100% operational sender !
This has lead me to find a secondary fault within the gauge which I am now dealing with. The most important thing is there's a work-around for our faulty senders.
In order of appearance below:
* Orion sender pointer on the left ( already bent to shape ) & Escort pointer on the right
* Orion bent pointer installed onto Escort board, above the worn pattern on the track
* Escort board showing the heavy wear which has taken place that the new pointer will avoid

Even though I have gotten mine working I'm still not in love with how it operates. Wondering if anyone has a faulty one I can buy. Theres a company over here that reconditions them. Worth a try
